Great to hear your progress mate. Whilst you're at the rear wheel arch pull that plastic shield back and see what sore of condition the filler neck is in. Might have to give it a good clean up like banshee did. Also my old truck rotted out up there straight into the inside of the boot.

I ran out of gas before I finished today, I got a piece welded in behind the scenes and most of the "top side" done, you'll see three pieces that still need doing....

The dips and dents are in the original sill metal, a bit of hammering and maybe a bit of filler or fill with weld will make it look pretty :D....

I'm really pleased with how the old blends with the new when I grind it back, I have about three quarters to do underneath and then either end....

What thickness plate would you use on sills like this, and what would the original thickness be?
 
That's quite a substantial increase in strength overall.:thumb2

The new sill is strong and the two bends in it make it even stronger, I would say that the original is 1mm or maybe a tad under and new is 1.6mm. I think whatever thickness you ask for you'll get something slightly different, just one of those weird engineering things I guess :nenau

I couldn't weld today so I took jimsterrano's advice and removed the fuel filler guard in the rear wheel arch, not too bad in there really, I cleaned the whole of the arch of dirt, rust and loose paint and gave it a coat of hammerite kurust....

Then I removed the rear seatbelt nut thingy from the arch, the bolt snapped ages ago and will not come out, I found a hole saw that fitted round it perfectly, I'm going to weld another bolt in tomorrow....

A question if I may, as above I am going to weld a bolt in for the rear seat belt. Does the bolt need to be attatched as solid as possible or does it need to be a sort of sacrificial weak point?? :nenau
 
I'd be welding the nut all the way around so that it is firmly secured to the plate on the body work.

Smear a little copper slip on to the bolt before screwing it in to the nut.
