:D I'll do some research on ss welding, I was going to put a length of rectangular box section in but nothing is ever set in stone with me.
I've cut the pinch seam off, the new sills will only be as high as the top of the old pinch seam or maybe a little higher, I need to find out how much change I can make and still be mot'able, if it makes any difference at all that is :nenau

You can weld a scaffold tube in if you want as long as it is all up together at the mount points no problem, Rick
 
Sorry was not thinking it through, all tube today is galve so a no no, some bare box is OK but it is not so easy to weld thin body to heavy box, everyone to his own but you can sort it, you are gifted, Rick

Body mounting points I presume? I had a good look at them today, need to knock mud and rust off of centre one but looks ok, front is fine, some of rear one needs replacing but no big deal, I'm looking forward to tackling it, front end has bored me a bit tbh, not looking forward to welding on my back though, I did a bit at the front and got an unpleasant lesson :lol

I want it to look neat so would not use a scaff pole, I need to see what gauge box section is available, if I can't find anything reasonably thin then I will have to go a different route cos as you say, thin to thick is a bit tricky. As for galv I've heard it's quite toxic when welded on.

Yes it gives of a small amount of cyanide gas, so yes not good, but I have done my share of galve welding over the last 45 years and am still here to tell the tale but have been aware so kept out of the fume area, Rick
 
Decided box section is gay, going down this route now, I made a small section and took it to a guy, he's making me two 2 metre lengths the same profile. There will only be one cavity if i do it this way and I can waxoyl it from the top from inside the car :D

Remove those plastic kick strips and you have teady made holes to spray the waxoil:thumbs
That said It may be wise to make some drain holes too.
 
That's the one Jim, I have them off already and saw daylight as I looked up from below. I don't want to put drain holes in, I'm going to hometically seal the bottom of the buggers :lol
 
You can always drill holes in them later when you've been wading and they've filled up:lol

If you seal 'em well enough you could have the first amphibious Terrano.

Yeh they taper down at front and rear, the rear tapers will be eliminated, so far I plan on keeping the front ones so I can keep the mud guards and not have to alter the bottom of the wings
 
The bloke from Barnsley that replaced the whole sills on my old truck basically made a profile that matched either end and that profile ran the whole length. I noticed it because I knew it wasn't quite factory standard but to be honest it looked neat enough.

I've seen another one he's done too and I was impressed, I didn't really notice the shape of my sills until now.

Mine will be higher than standard to make space for some rock sliders when I can figure out a way to mount them to the chassis without wrecking it when they actually hit a rock :confused:
 
Don't completely seal them unless you seal up everything at floor level. The inside of the body panels will sweat and condensation runs down the inside of the panels and drains into the sills and then out , in theory. If you look up from underneath you'll see loads of access into the truck.
I like the shape mind ;)
Put a couple of Hi Lift jacking points in them while you're at it ;)
