Touch wood Rick, once the tank and lines are in place with some real diesel and new filter hopefully it will be an end to the rough running. That 60psi pump must of blown a load of crap through the filters and system ( I can hope) and that combined with the crushing pipe clip may of been the issue all along.

Sorry folks, no pics to date, but as of tomorrow pics will be included, it is just that it has been a bit spasmodic and also a steep learning curve so pics have been low on the list while I got my head round it all, and rest assured if this fails and I have to remove the pump with the view to getting it re conditioned you will get a full pictorial of pump removal and strip down and rebuild, Rick

Here's the spill return mod:
http://www.chaz.yellowfoot.org/Fuel Return Mod.htm
Note the use of external fuel pump!

Here's the OEM layout with spill return to IP inlet:

interesting point of note here as well, if the leak off pipe from the head to the IP is pore/cracked or loose then this would be a source of air ingress that not many would be looking at, but we all know now don't we, Rick

Well bit of a poor start to the day went shopping at 10 am for rubber fuel pipe two sises needed 6mm and 10mm, decided against plastic pipe as now know the return can get very hot and to a lesser degree the feed due to the swirl pot, anyway due to the fact the first supplier had 1 mtr legths or 15 mtr rolls at ridiculous prices made a phone call and went to another in hastings, told price in error over the phone so this one a no go as well, and in both places the only copper pipe they had was 7mm no good at all, so ended up at plumbers merchant and got 6mm and 10mm tube and some short bits of rubber fuel pipe 6mm & 10mm, plus a roll of brake pipe

Both fuel pipes removed from tank to just by clutch slave, damper pipe removed and last Mtr of rear brake pipe removed, fuel and brake replaced in copper, 20 Ltrs new fuel in tank and sender unit and pick up pipes refitted, rubber pipes tank unit to new copper, and filter replaced, all primed up and started after amout 3 seconds of starter, faltered a little as air went through, then sweet as a nut, revs freely and with good response from idle to 4k odd and hold revs at high level it stays there steady, sadly could not take it up the lane as have not found the right size blanking disk for the balance pipe connection I use the small copper blank disks that come on AC units when new, got loads of them but finding is the problem, if I cannot find quickly in the morning will weld up the short bit of pipe in the fitting, Rick

interesting buy the way, only put 20 Ltrs fuel in and the sender unit has no low fuel switch, but the fuel pump symbol is on and the gauge shows just above the red, so it must be down to the ECU to sort, not like the 2.7 which has a separate switch in the tank, so looks like it comes on when you have 20 Ltrs left , Rick

It looks like there is light at the end of the tunnel!!!:thumbs:thumbs:thumb2
Great pics Rick but where are the scantily clad ladies draped across my trucks bonnet????
the head ache part of this isn't over yet my friend. Soon you will have to get in contact with NASA to work out the total that I owe you in monetary value, I already know how much I owe you as a friend! 🙏🏻

your bonnet is a sore point, tell you later, but only if road test goes good tomorrow, Rick

Phil paid a visit today to deliver the new exhaust, so gave it a run and it goes very well, still a little hesitancy sometimes at light throttle but floor it and it is away, so will now carry on and complete the rest of the jobs, Rick

I'm so excited!

It's like Christmas is comin early!

5 days until collection if all goes well!! :kissy

Well got back on the job today although a bit late at 1pm as got called to the steak house re diswasher not working now when you have over 100 sittings in a evening it is very hard without a commercial dish washer, any way the heater element was blown and it is very different to domestic stuff, anyway had to do something so found a domestic element of 2.5 kw but its mounting was very different so out comes Mr angle grinder and I was back to a bare element, after thinking bend it and fix it in with epoxy, realised that the ferrels on the old one were bonded on so tried a pair of grips and off they came, but hole too small, so out comes the drill, now they fit, mix up a bit of epoxy and they are on, back down the restaurant and fit it just before 5pm when the evening is just getting started, anyway success, I hasten to add that this is only a stop gap repair to keep them going on one of their busiest evenings.

So now back to Phils motor, did the HB cable, and the exhaust, and cleaned up the bumper frame and coated it all over inside and out with underseal, is is one of the most rust free mounts I have seen just a bit of rot on the wing out riggers, so tomorrow got two CVJ boots to do plus disks and pads, front prop from a scrapper and refit the bumper frame and bumper, sorry no pics just too busy, Rick

Phil is on his way home, disks and pads fitted, and a used drive shaft from a scrapper as could not get the CVJ off of the shaft, normally a moderate hit or two with a soft faced mallet is enough, I had this in a bench vice and gave it all I could with a lump hammer and could not shift it, the boots have been done before and the spring clip must have been distorted and it has now jammed in the splines so no hope of getting it of, also three slider pins were seized, two not too bad but one needed a lot of heat and persuasion, all good now, did not have time to get a front prop but as one rear brake is weeping fluid a return visit is on the cards, Rick

Well guys and girls, what can I say about Mr Solarman that you all don't know already!
He is one top guy!!!
He works hard, naturally inquisitive, and a born again problem solver!
Also I class young Rick as more than just some one off of a forum that does a bit of work on my motor here and there, I am proud to call him a mate!
Thank you for putting yourself out for me Rick, your help is very much appreciated.
Enough of the sentimental stuff!!
The truck runs great now, no coughing,no splattering and no holding back!
This has loads of grunt!!!
As Rick mentioned, a few more things to be done but can be done at a later time.

good to know it runs well, result then, glad you got home safe, lots of fog I hear, Rick

Plenty of fog, need to clean that windscreen!
Have to get used to where all the controls are as well as I couldn't find my mirror controls until half way home lol.
I left some tools on the Vauxhall bonnet by the way as the workshop was locked.
Out shooting today in it so the space that this motor gives me will be put to good use lol (if the fog lifts)
