Gearbox had been a bit noisy when sat in neutral but the noise stopped when depressing the clutch. After a bit of searching things pointed to the lay shaft bearing. Cure was to try and overfill the gearbox. Managed to do this by parking across my drive which is sloped then jacking up the higher side to have the truck at a nice angle. She took near on 6 litres before it started spilling back out the fill point. I had routed a hose from the engine bay downwards that made filling nice and easy.

In over filling the gearbox it has cured the rattle when the clutch is engaged. I think squeezing that much oil in has possibly caused me some other issues though. I seem to have some oil on the front side of the transmission now, not enough to be dripping on the drive yet. Seems to be from the front end where it meets the engine. Will have to be further investigation considering the new mot regs and leaks.

Secondly I think there is a breather on the transmission tunnel that runs up into the engine and terminates by the brake master cylinder with a small loop at the end. Is it possible that that after driving up a quite steep incline that gear fluid could find its way up the breather on discharge itself all over the inner arch? Going to give it a good clean and get some something down so i can see if it happens again or if the leak is brake fluid (hopefully not )

Preparing the other areas to blast them this weekend. Here is the other arch that needs repairs.

Cleaned it up, removed the sound deadening and marked up ready to cut out and make repair panels. Trying to get it all ready for a big repair session this coming weekend.

Removed the front bits and pieces. I knew what was gonna be under there was not good after crawling about underneath.

The only thing I can do is start getting it ready to be fixed. So off with more sound deadening to see whats going on.

Most of the rot is that front corner from in the car, it has rotted all along that seem. To the transmission tunnel. Smashing it from the top down with hammer and driver, the panel further back is solid. But the front is rotten underneath too.

I attached the body mount under there which was scabby but somehow it held up to the beating. Ideally I think it will have to be renewed in the future also the strengthen brace that runs under neath between the two mounts will need work.

My plan is to get it through an mot. With a view to do proer lasting repairs on it in the future when I know what im doing more so.

A previous repair has been attempted but im thinking this may have contributed to the issues at the front. A plate has been welded ontop of everything else in the arch. Wether how this has been fitted or maybe sothing is blocked the floor was drenched down there.

Again ill have to fix what I can. As my arches are fibreglass they are held on with a combination of bolts and sealant. So once they come off i have no idea wether they will go back on :lol

To put this right properly is going to be alot off work. So as the arch is solid atm it can wait. Inside and this corner first.

Ecu side has a similar repair but no wear near the drivers side.

Any advice people can offer and these repairs would be appreciated. As really I have no idea except for cut out the rot and put new bits in.

Things like how to protect all the wiring when welding down there? Should I be taking the wings off and cutting it all out from the front?

Some chassis repair are needed in a few places any reconmendations on plate thickness to go back in?

Get any wires in that area clear out the way, even welding in close proximity could be enough to melt them all and then you're in for some more work :doh

Just go easy with the clips if you do go that route as I can imagine they will be very very brittle.

Cut it out as far back as it goes mate and replace where needed, easy for me to say only just being able to weld a little and not being able to fabricate myself.

Not sure of it’s exact name but plumbers merchants sell them. They are square mats about a foot square. They are made of somekind of black woven carbon material that is heat resistant and fire proof. Protected loads of stuff for me.

Pity that photo racket killed all the links on my project thread as I did some similar repairs.

When I did mine I used some bits of 6mm aluminium chequer plate I use under the stedies of the caravan to stop them sinking into the ground. I use them bridged over the weld area to lift and make sure everything stays weĺl clear. The aluminium deflects the heat nicely.

Im pretty much where you are. That seat belt mount is my first and only body repair. Luckily the pieces only needed to be flat to fix it. Going to see how much wireing can be moved before I start cutting and melting anything.

Managed to get a few used heat mats that gas fitters/plumbers use should offer me some protection but id rather not rely on those solely if I can help it.

Will see if my local scrap man has anything on offer. Failing that blocking the area off with soldering mats, hardwood boards and maybe a wet towel or two will hopefully help.

Looks like the previous repairs were very lucky as some of the loom in that area has melted wrap but the wires themselves are fine.
