Well, I thought I should probably start a thread for the building up of rusty trusty.

Some info first...

I bought him off the brother in law in February this year, so I know the history of him for the last few years (trusty is definitely male). He's been pretty well looked after and had work done mechanicaly when needed. He's only covered 125,000 (ish) miles, which is not much at all. He had been used for launching a boat and a jet-ski but the chassis was always kept tip top. I think this may be one of the things that contributed to the rot in the body at the rear though. He needs plenty of welding, mainly the rear inner arches and the passenger side front inner wing. Other issues are the creeping clutch pedal, bloody air bag light (still stays on after the reset procedure), Lights out in the dash (that sort of thing drives me mad) and the standard CD player won't work. The suspension is erm, interesting. You don't so much drive him as sail him :lol . So that will all be replaced. The issue of the large appetite for front tyres, on the inner edge, will need looking at. Wearing a brand new one down to the canvas in 9000 miles isn't good :eek . Also a new exhaust is needed. Well, the front and rear section, the middle is only a few months old. I think for now that maybe it. Im sure more issues will come to light when the work starts.

So..the plan.

As well as all the remedial work for the above all the suspension bushes etc will be replaced along with the drop links.

He won't be going back as standard. Hopefully he will become our overland type vehicle (the kids have gone to uni this year so FREEDOM :D) and the re-build will be with that in mind. So no huge suspension lifts, big mud tyres etc. A mild 2 inch lift with a lift kit to make room for larger tyres (around 31 inch in English) which will be shod with some good all terrains (probably Cooper, I have never had any issues with those in the past). Obviously a snorkel (would be rude not to), extended breathers etc. Maybe a winch.? Thats something to be thought long and hard about. It's a lot of extra weight hanging off the front and with no 'hardcore off road' use it may be overkill. Saying that, I have been caught out a couple of times where having one would of been great. Luckily there were people there to drag me out. One stuck moment on a beach or out off the way could ruin a holiday. I have winched out before with a hi-lift so thats one way but it was long hard work.

The interior will be a big part of the build though. The rear will be kitted out with storage etc. I haven't broke the news to the boss yet but if I can get away with it I will remove the rear seats totally. I would like to have a sleeping platform in the rear incase the weather is bad but mostly it will be a tent, roof or ground (probably ground, roof ones are expensive and will need some saving for) . A roof rack will have to be sorted as well. Power points etc will need to be installed in the rear along with a split charge system.

Thats kind of the outline anyway. It won't be a quick build, if I can get the basics done for next April I will be happy, but that will still be far from finished. (April is isle of Arran time. Also we have a trip to the outer Hebrides planned for next summer).

There may be long gaps in-between flurries of work so if I don't update this regularly thats why. For now he will sit for a while as I finish a bike build for a guy (working gets in the way as well).

Some photos of him and some of the rust problems in the rear.

this is when we first got him.

A journey to the isle of Arran earlier this year.

Some of his rusty death.

I guess that it is for now.

OK so I see he has his manly side steps , but yes keep him on the road, he is worth it, Rick

sounds like a cool project and future trip.
any idea what your paint code is, i really like that colour.
Dave

Great looking truck and has sadly got the tin worm in a lot of the common places. As you start work those arches and floor will look a hell of a lot worse before they start to get better but it’s all doable.
As your boot floor is so bad check the rear spring top mounts on the chassis, it’s common for those to rot out and may actually be easier to replace or repair from above by cutting hole in floor.

Thanks for the pointer Jim, I shall have a good look at it :thumb2

Had a good look today and surprisingly they are totally fine :thumb2:thumb2

I did a bit more poking about today and stripped the rear out, seats etc. I think I have found the extent of the rot, hopefully. Pretty bad but all do-able. I took the washer bottle out and the air filter to have a good look at the inner wing. Not good  Luckily it stops before the abs pump so that can stay in situ. I'm weighing up the possibility of making another battery tray when I do the inner wing for a second battery. Finding another place for the washer bottle being the issue. Something to think over.

The air filter is a K&N but it's just a tad dirty to say the least.. Hopefully it is recoverable with a real good wash and oil.

a few photos from today..

empty rear .. (ooerrr)

inner wing looks a bit ropey..

K&N filter

May need a clean..!!

Side steps off. It makes getting under him so much easier, plus it looks a whole lot better (and rick can stop shouting at me :D)

nice

He is parked up out the way now while I get on with earning some money so will be a while now for an update

Yeah that’s bad but it is doable for sure. If you are planning on keeping long term then personally I would be cutting as far back as the rot goes and replacing with new metal. Take a look on Elty’s project thread, not sure if it was called tired of chasing the rot. He did a grand job of the rear end. He fabricated a complete boot floor and new wheel arches. It may give you some ideas. I keep meaning to replace the photos in my project thread, you might of got some ideas for the inner wing.
You’ve got a lot of support on here so you’ll be fine.

Cheers Jim.i had a good read of that thread, good job he did. I should get away without the whole floor being done but once it's all cut right back it always leaves much larger holes. The only time I admitted defeat was a few years ago with a Morris minor. By the time it was all cut back I think the only solid bit was the roof.

I do have a friend with an old maverick and he replaced floor with ally chequer board but personally I’m not to sure about it’s strength.
There’s also a seem that goes across the floor from around rear of both wheel arches. It’s covered in sound deadening, if you see any of the sound deadening mis shaped chip it off and inspect there too.
Going to have to replace photos and update my project thread.

good point with the sound deadening. Its a bugger to chip off but I think it would be a good option on the drivers side arch. :thumb2

Nothing going on here with the actual car but I have been given permission by the boss to turn it into a 2 seater and fully kit out the back :D. Happy me and an understanding long suffering wife :thumb2:thumb2

Any update on it mate I’m on with something very similar with mine would be good to see how your going to use the back.

No updates on this. After pulling the interior out the rust was getting worse. It was into the body mounts on one side. That plus some mechanical and electrical faults meant I gave up on him and sold him on. Shame but sometimes you have to move on.
