I need to fit a basic roll cage for 4x4 comps. Do you know if it needs to be fitted to the actual chassis or can I fit to internal body work?
Depends what rules you work to. You need to decide if you want to do MSA events, AWDC events or both.
MSA allow the use of a cage that is attached only to the body shell providing that the shellis a proper unitary construction steel one like the Terrano. On a Defender for instance you can't do this. I don't know about AWDC I'm afraid but have a copy of the MSA "Blue Book" and one on CD, should be able to copy you the releant bits if you go the MSA route.
Having worked at a Safety Devices roll cage installers for a while and having seen various vehicles (mainly rally cars) that have had major accidents, I would buy a cage ready made or at least a kit ready cut to size etc. As it happens I was looking last night and Safety Devices list a bolt in cage for the Terrano. also talk to Custom Cages, an also Protection and Performance.
They're not cheap but you should only have to buy one once. You see alsorts of so called rollcages on 4x4s, most of them seem to be steering wheel substitutes (also known as external rollcage) without any attempt at triangulation, these would flatten in the event of a roll, possibly ooing more harm than good as they would make it harder to get you out.
People make em out of allsorts, scaffold, blue band etc but if you o want to make one yourself use the proper material CDS (cold drawn seamless) or T45/T50 you'll end up with a stronger and lighter cage in the process - don't dismiss weight if you're wanting to compete, one of the reasons SJ's are so good is their low weight, with a T2 you're starting with something pretty lightweight too, why ruin that.
Another thing to note if making it yourself is the difference between tube an pipe especially when buying/hiring/borrowing a bender. Tube is sold by exernal diameter and is what you want, pipe is for carrying fluids (unsurprisingly ) and is sold by internal diameter/bore. To bend tube you need a tube bender, ti ben pipe you need a pipe bender. The dies from the other are not compatible as they are the wrong size and will flatten the tube too much in the bends.
