Box section sills ?

Yesterday i set about having a proper look at my sills and after some heavy poking decided that maybe i should consider replacing the sills with box section.

Its only really one side at the back that has led me to consider this, the other side is actually not too bad and could be easily plated (small hole in the outer sill at rear).

So i've a few questions to help my decision process (i've seen makitfits posts but cutting the sills off means no going back - so want to be sure).

Here goes - could i simply cut the curved outer (and middle) sill in a straight line say 1" below the bottom of the door shut line, then cut along the bottom of the sills at the vertical line (Leave the vertical bit intact where the body mounts are all welded to).

Then simply insert box section into the bit i just cut out and weld along top and bottom (plus enclose the ends)?

Also, do i go all the way along including the small front section?

What do i do with the middle bit of the sill (i assume that runs all the way along front to back)?

I know for the mot it needs to be a continuous weld, but are there any other issues in this respect, i.e. how thick would the box section need to be etc.

I've drawn a very basic diagram to try to visualise.


Am i being to simplistic? I've never cut a sill off before so not 100% sure what i will find underneath.

Or is this all wrong and i should do something else?

This is something that I've been thinking about. In theory making whole new sections makes perfect spence but I think the same problems with the inner sills is getting a welding torch in between the chassis.
 
When I did mine, even what looked ok from the outside was infact poo on the inside. The inner sill especially as it carries the body to chassis loads. Any decent
crash landing will rip the rust right out. My advise is defo bin the lot so you can weld everywhere :thumbs
Don't forget to drill drain holes in them too , top and bottom.
 
Pete, any chance of a photo of how the rear of your fabricated sill fitted to the bottom of the floor.

Basically it joins the horizontal part of the floor pan. Then the body mounts weld on it.

I'm in no hurry :thumb2 the body mount bit sounds difficult. What was the access like for the torch?
 
Not so bad really, the worst bit is cutting the old sh1te out :eek:

Thanks for the links everyone.

TBH removing the vertical bit that the body mounts are welded on to (and re-welding the body mounts to the box section) sounds like a step to far for me to tackle plus my vertical inner sills actually seem ok.
I think i need to ponder a bit more on this one.
