Building an external cage for a 5 door that is structurally effective is going to be a challenge so I will stick with offering advice on colour,I think it should be black

From the title of the thread I thought your beast of a truck had to be caged
I agree it'll be difficult for it to be made structurally sound, might even be detrimental to it's looks and the insurance company may also dislike it too. Still it's your truck so you do what makes you happy but just check with the insurance company and MOT testers too. |

Insurance is always checked before I do anything!! You can never risk that. And to be honest its more of an elaborate roof rack than a full cage lol but will help when leaning against a tree that happens now and again. Think I'm gonna be boaring and go black with the colour

With an external roll cage, cross bracing will be the difficult part, as I assume that the cage will be attached to the chassis. Currently the body is "floating" on rubber bushes to reduce vibration and noise into the cab, and any cross bracing would have to pass through the body without touching it, yet still provide enough room for the body to move and flex and still be weather proof.
I guess replacing the rubber body to chassis mounts with steel would make it more rigid, but what affects with metal fatigue will there be around the body eg the front wing, where the cage passes or clamps through it. If this is the case, it must affect the structural part of the approved body and chassis. Just my thoughts, with nothing else better to do this morning lol, I am an engineer, but not a mechanical or structural engineer. A point just for discussion. Rustic

One thing I've noticed looking at the drawings again in yellow is you may have a problem up front.
Where you have decided to run the bar behind the wing mirror and down the wing could be an issue depending on how big your tubing is going to be as you may limit the amount of travel your door has. Also if you do go over and you do crumple that tube on its mounts, it may bend over and into the door preventing you from escaping which you don't want!!!

If you don't go to the chassis this is more of a brush guard to protect the body work. Which is ok, Serves it's purpose.
The standard cab is plenty strong enough for any light rolls. I would mount the front tubing under the wing, plenty strong enough with some big spreader plates etc |

Defo needs to be decided now is big arse roof rack OR exo cage ? As Fez says brush guard is more likely really. There's precious little space in front of the door to wing area, similarly between both doors. then the back door to arch area will prob need fuel filler mods. Plus plastic bumpers are a pain if you need to go back to the chassis (exo cage option)
Picking up the chassis along the truck will just reduce clearance etc. thinky thinky time me thinks As for tree sliding, how about the landie solution of a dirty great chunk of nylon bolted to the side ? LWB are a pain for this kinda 'ting Personnaly I like the idea but would go a bit more extreme and have it large Plastics off, sills off, back door welded, steel bumpers front and back etc Yellow |

Def only gonna be elaborate roof rack as cant go too extreme as wanna keep it half sensible for kiddies and wife but also have fun with it

external cage on a T2 is not very viable in my view, if you are looking to protect yourself in a heavy roll over situation, then only an internal one will meet your needs, any external stuff will simply fold unless you go massif and that will not be practical a all, Rick
